can taking measurements of the exterior of the box really throw off the air space by about half a ft^3? it seems like it should be closer than that.

on one inch thick stock, 12 square feet = 1 cubic foot. There are 32 square feet in a sheet of 4x8 stuff.
It all depends on the size of the box. The bigger the box, the more it will be off...
Not to mention the framing material cubic volume....
